a friend of mine designed a molded plastic pulley with a wingnut cast into it so he could thread in a set screw. Has anyone tried doing something similar with a printed part? That is, designing in a hexagonal cavity, programming in a pause in the printing and putting a hexnut in the middle of a part and then continuing the print?

Just an idea, another use that comes to mind is putting a metal dowel pin in place after you've printed the bottom half of a hole so you can have more accurate holes on the side of the part. Thoughts? Experiences?

Yes, this is a fairly common practice. One example that comes to mind is in printing whistles. Some models come with the little ball built in, but printing the ball captive causes the thing not to blow well most of the time, so it is best to drop a ball in in the middle of the print.
