Can you provide an example stl of "small" gear?
And maybe even post a picture of your attempt at a small gear?

I'll see what I can pull tonight.
What setup do you have?

I have a RepRap Pro Mendel single color and running on Linux (Ubuntu). 1.7mm filament, .5mm nozzel. Thanks for your time again, you have no idea how much I appreciate it!

Didn't think about it until I started printing. You have a larger nozzle size, you're going to struggle with smaller parts. I've got a .3mm nozzle and it is printing perfect. I'll give you my settings anyways, but I'm pretty sure it's down to nozzle size.
First thing I would try is just printing the top of that model you gave me; lower your default extrusion width to 120%. Layer height no higher than .2mm.

My top didn't print as pretty as other parts, but I purposely chose my worst filament to be sure it worked well.

I found cura prints small gears perfectly.

Thanks
I tried cura and am getting the same results. Can you post your setting file?

what is your fill density (cura) - Infill(slic3r) set at? try 100% fill and see if that helps.

Setting infill to 100% doesnt help. With Cura, nothing, with Slic3r it causes the shaft hole to be messed up. There must be someone who can print these because my printer came with one! My gear is cracked and need to print one before it gives out.

Sorry the screen on my laptop has died so can't copy my settings for cura over at the moment. What are your overlap settings in cura? I found the default was too high so reduced it to 5% although I have used 3% without a problem. I found slicing it with cura and then viewing the code in repertier host a real help with working out shell thickness etc.

Have you tried concentric infill with slic3r? Or setting the perimeters really high so it basically does the same as concentric infill. Wish I had it open in front of me. Must fix laptop.

No I didnt try concentric infill at 100% yet but will, my last one was using rectilinear. I will try it.
