Nophead, have you investigated crowned pulleys? I had some for 608s made for the printer (AO-100) at my internship. They are awesome because the belt tracks perfectly straight. We used the dimensions off of http://www.thingiverse.com/thing:14117. We experimented with the belt twist using GT2. There wasn't much of a difference in the harmonics of the belt. I imagine it is a more noticable improvement with T5.

I tried a printed crown pulley a long time ago but it didn't work. I figured it was because a timing belt with wires in it doesn't bend, so doesn't steer itself back to the crown. If you look at the explanations of how they work they show the end of the belt angled. That can't happen with a timing belt.

However, other people have got them to work so perhaps I didn't have enough crown, or my belts are less flexible.
