Good insight. Another improvement that just occurred to me would be a sheet of polycarbonate/plywood/etc. mounted to the top as a reinforcement. May be unnecessary, but seems like it would improve rigidity. Awesome design. The shelled out parts show you were incorporating printability/economics in to the design. This is about as far as I've gotten with using calipers as an XY table. I think the idea has promise, and still intend to develop it further, but I've been busy lately. Large format printer may be easier. Ask around local printing companies, scrap yards, universities, colleges, businesses, IT departments. I'm sure you could make it work, but a rigid frame is only a part of the battle. Large format printer has 1 axis taken care of for you. I don't like uploading solids files because all these file formats seem to be loaded with Metadata.(if I use mastercam to make G-code from an .stl it has the original solidworks file import data listed in the code as a comment.) Plastic would work. Just a mill might be enough. Particularly if you have CNC and a dial indicator or edge finder.(It sounds as though you may not have the desired accessories/tooling?) If you can clamp round stock in a pin vise, or V-Block you can use an edge finder or indicator to find it's center. Once the part is centered: a center cutting end mill can be used to plunge cut. Great to see progress on this front. I'm currently working on making ABS granules/chips/powder for my Injection molding machine so I'll try and see if I can come up with a good way to grind up plastic of odd shapes and sizes. My instinct would be to drill and bottom tap brass rod and then press fit the other size that isn't tapped on to the shaft. Cross section should look like an extruder nozzle with a bigger hole. I wouldn't worry about zero backlash couplings for now. Victoria University students beat me to getting an auger working. Brilliant design! The wood drill bit was a great choice. Would a waterbath help stabalize the filament diameter? Is anyone else having trouble visualizing why an auger would drive material forward at any real pressure? I've been doing a lot of plastic machining lately. I've noticed that I'm producing an enormous amount of fine grit ABS powder by buzzing a 1/2" four flute end mill @ ~4000rpm, and using a feedrate of around 3inches a minute. You can address alignment by making it adjustable. You may approach this like the cross slide on a lathe, or could even be accomplished with set screws to jack the fixture around within a track. For the rigidity needs of a reprap: a printed to accuracy reprap using an interference fit could probably be made on an adjustable fabricated repstrap. I wouldn't be so quick to dismiss the idea. This is how CNC tooling addresses the issue, although things like lathes with a limited number of tools generally go with a rotating turret. The biggest issue would be cable management. You may ultimately have to redesign the entire frame around the entanglement issue or come up with some sort of cable guides. A pay it forward chain letter type thing would be interesting. A page on the wiki where people form a chronological line of edits based on the ammount they are willing to pay for a set of plastic parts.
