I wasn't even aware that any delta firmware could command motors directly.
So using your firmware the deltas can play polyphonic sound, too bad I have only Mega2650, I soo want to try that.
And I like your idea about using extruder motor for the second channel.

A week ago I was watching a Youtube video about CNC machine playing music and tried to make my printer do the same but the result wasn't music at all
I gave up when it hit me...deltas behave differently than cartesian machines, what if I use only Z axis ?

How is your vertical (tower) stability?
How bad is the linear bearings and Traxxas joins play?
I had to put 3 bearings per tower to minimise the play in the towers,
and I am not impressed in the Traxxas joints eather....

It looks to me like your temperature is too high and could use more(better) cooling. As jbernardis said above I also experienced dramatic difference in quality when I ditched all those 40mm fans and mounted a proper(a lot better airflow) 80mm fan which blows across entire bed:

Job Shop: I need stuff made!
I investigated what kind of motor is used on my Rostock Mini and found out it has holding torque 35 N.cm.
It is about the same motor as the one you want to use but coupled with a 5:2:1 planetary gearbox.
The gearing in the gearbox multiplies the torque so this same motor wouldn't quite have enough torque for a direct drive.
It is Nema 17 motor HUISITONG 42BYGH403AA:

I use a steel wool pads that are used for cleaning copper plumbing tubes before soldering.
They are made of pretty fine steel wool and don't damage the nozzle.

I've also got a cheap delta printer and use a 1.75 PLA filament with a 0.4 nozzle. After 5 months finally acheived 0.05mm accuracy, we discussed it here.

You won't get an exact answer for your setup, it depends on speed, temperature, filament, bed material, cooling.......
I use "trial and error" approach to find out what is working for me and that never fails.

Similar problems exist if you don't have extruder at least configured in the firmware and the thermistor attached.

Ok , I finally found some time to dive into this and managed to get the perfect prints .
I am getting the prints within 0.05mm of the target size which seemed imposible before. I wrote more detailed article about it on the blog.
Redhatman, I used your STL file and published it on Youmagine, hope you don't mind. I also made my own test STL files with squares and circles.

The delta printer working area is not a cylinder, it's like a rocket shaped at the top. This means that you can't print your max Y or Y sized objects all the way to the max Z but a little shorter.
For Rostock and Kossel look at the first shape with 3-DOF.

Oh , that is the picture of Rostock Mini Pro from Thingiverse . Those pictures are really missleading as they hide things like extruder under printer bed just to look good but in reality that printer doesn't have Mega,Ramps,power,filament and extruder motor connected and working - it's just for show.

If your wiring is correct that leaves only firmware and stepper drivers as possible sources of error.
