When designing engineered pieces remember you need tolerances to fit parts together eg shafts or bolts into holes. also current technology on the slicing software tends not to have any smart recognition for thru-holes for shafts/bolts/connection holes, so tends to add 0.5x extrusion width to the solid outline (ie the holes end up narrower) than the CAD design shows. Have you checked the extrusion length without load (no hotend tip)? This tells you if it's a calibration of drive issue. If it does ok with no load, try it with a little loading (lightly grip the ingoing filament) if that makes it fail then you have a grip problem (dirty hob, missalignment) or a friction issue (hob missalign, bearing issue) or your driver/motor isn't powering. Was it the nozzle itself hitting the work? That would be odd as it implies the Z-lift isn't enough to compensate for the layer thickness. Was there build up on the nozzle? check Z-stepping / offset? If you had to increase the width of your filament past what the actual dimension of the filament is (measure in multiple places) - then you are jerry-rigging a solution which will cause problems iby mist42nz - General Mendel Topics
whats the line up with the groove in the hobbed bolt. also you _might_ have a slight mismatch in your extrusion speed compared to the software settings. It's a Open Loop design (no feedback system for autocalibration). Is it on any particular size print? Also it _might_ be that your reel-to-extruder path has tension? OK this thing needs fan covers. Have burnt PLA in hotend. pushing it through and wiping ..... just destroyed my 3rd fan by knocking it with the cleaning blade. while we're at it, a blasted cover for the back of the electronics boards wouldn't go amiss. fk! Update: Thanks to a PM I've been trying the UHU glue stick (which is not the same as a hot gun glue stick, for any new folk out there). Brilliant, game changer. Everything sticks. Those values look sane. Did you get the same lockup problem with the Slic3r? Or just KISSlicer? If you can link or up load the stl, I'll run it here and see if it crashes my Tricolour. I can also do a comparison on the gcode to see if we're getting the same codes. Redo the firmware in case of corruption on both slave and master. Don't know which printer you've got. But the Mendel (and thus the Prusa I assume) don't have a max-sensor, only a home sensor. IIRC the slicing software (cura?) should have a limit range in it's setting details, but if you give the printer a command that is too big it will attempt to do it as there doesn't seem to be any limit checking in the firmware either (probably relies on the slicer toby mist42nz - General Mendel Topics

But used to work repair and upgrading machinery like this all the time, from little service station thermal printers, through supermarket tills, PC servers, monitors, up to line printers barreling out thousands of lines a minute and computer hardware with CPU's "chips" over 30kgs. good chance the brown stuff is burnt plastic (thus the discolouration) by removing the PTFE there is nothing to fill that space....except melted PLA. so you've got a big "bubble" of PLA and trying to push it out with a thin stick (the PLA filament from your extruder). While the continuous heat on the outside layer of PLA dries and burns the polymer. But the PTFE is supposed to insulate the Fby mist42nz - Reprappers
