Is there a reason the usb cable might be heating up? It is hot from the Melzi all the way to the computer.

... check, if pins of the shield are touching the housing of the USB-connector ...

Most likely the ground connection from the PSU to the Melzi is faulty so the ground current of the machine is flowing down the USB cable.
