You need some female dupont connectors and some 4 way housings along with a dupont crimp tool.

I also see you mentioned issues with the igus bushings not sliding very well, I never liked the fiddly nature of those so I mashed up my own x axis ends to include linear bearings.

Good stuff
A few comments, never tighten those u style clamps too much they just need to be nipped up tight enough to hold the rod in place no more.
I use aluminium expanded couplers on the Z axis on my RepRapPro printed mendel they have enough give to avoid introducing issues in the z axis and they are smooth.
I moved to a z max stop and run the printer using mattercontrol with auto bed leve

I printed out a set of tantilus parts and laser cut a case around 2 years ago and have never built it but with your updated corners and sliders I am going to do it

Unless you've broken the atmega chip on your melzi which is doesn't sound like you have as that's what they are referring to when talking about the boot loader then it's quite straightforward to upload a new firmware to the board with the correct steps value for your z axis.

I backed this on kickstarter and can say I am absolutely thrilled with how well it works, first layer sticks extremely well I use 40 degrees on my heat bed and I have no concerns over parts coming loose.
I only print with PLA so can't comment on the ABS side of things.

If you are using a lcd add on so you can select the files to print I don't see a problem but I would disconnect the usb first and then start the print from the sd card.

You do not need to connect power to your arduino board it will be powered from the ramps or if that's disconnected from the 5v of the usb port.

Why would you want to use Mach3 with an omerod board they are designed to be used and controlled with a 3d printing toolchain which is all free anyway.

The bottom of my heatbed is insulated with layers of this and my thermistor is tape to the side of the glass with aluminium tape, the glass is also fixed to the pcb and the mdf sub plate with aluminium tape.
I see no need to remove the glass to clean it I spray it with hairspray.

You don't normally need to extend these wires for a normal 3d printer the heat protection is required at the hot end for a few inches but after that chop them off and use regular wire, mines hooked up with multiple strands from a ribbon cable.

I have built 3 RepRapPro Mendels, 2 were from complete kits bought from them and the 3rd was made using parts printed on the other 2.
I've printed all sorts on them including more parts and other things I've designed and downloaded from thingiverse etc...

She also homes on the x and y axis just need to find some springs for the z axis lead nuts.
Oh and here's a tip for those of you using micro switches with m2.5 holes in the just take a 3.2mm drill to them and use m3 hardware to mount them, much easier

I would be amazed if this thermistor is still ok.
No I allowed the heat from the flame to radiate and warm up the thermistor.
